If I had noticed this damage from a worn out engine mount bushing years ago, I didn't remember it. This is the original crank case that I swapped out several years ago for the spare crankcase that is in my T500 now. As mentioned earlier in another thread, I have recently bought the six new engine mounts to install in this original case.

I have three ideas on how to address this damage....


1) Can this cast aluminum damage be filled in with tig welding? I know there are welding rods and procedures specifically for cast ferrous materials but welding/filling cast aluminum....I dunno. If possible, this of course would be the closest to an original looking appearance.


2) Tig weld a cut to fit fit peice of 1/8" - 3/16" aluminum flat stock to the area after grinding down the area flat?


3) Grind down the area to accept two to three aluminum or stainless steel washers.


Just some thoughts off the top of my head.....No?...Yes?....other ideas?

If you're looking to maintain the original look, building the area up with weld and then working it back to original shape either by hand or with machines would probably be your best bet, but you'll need to find a welder with experience welding alloy. I think that you could make a completely passable repair by filing down the area and using a spacer or a few washers to make up the difference. .......as always, I've been wrong before. Wink

Yes, you can get it built up with weld. I had to get that done on my T20 at the rear engine mount where a crack had started. The welder (a specialist in alloy welding) built up a nicely strengthened area, higher than the original line, which I then took back to a smooth flush finish with a hand file.

You’ve thought of some good options.

If it were mine; I’d see if it could be set up for milling. Clean the casting really well. Take it to someone who knows how to weld aluminum. Then machine the surface down to specs. Trickiest part might be getting the radius on the outside of the case.

Is there some reason this case needs to go back into the bike, or do you just want another case prepped and ready? If the latter, I have a clean case here (T, not GT) that you can have for the shipping costs. Let me know.

Well, after looking at it again and then going and looking at the bottom half of the crankcase, there is more damage at another mounting point. The bore is worn out of shape slightly and and a new bushing just drops in and and even wobbles around in it. Shocked

I'm sure the first bore I showed is in the same shape.....I know it is at the front rim of the bore as you can see in a previous pic and the bushing stop ridge on the lower case is partially worn away. All this is pretty much a 'deal killer' as far as I am concerned. The case is toast. I still need to buy several hundred dollars worth of parts over the next few months that are more important than trying to keep the original crankcase to put back in. Afterall, it's not like the engine number is on the title or even that it would matter.....just a bit of wanting to get the bike back with as many 'truly original'parts on it as possible. A little hoaky thinking on my part to stretch it that far. After all, engines are replaced on vehicles all the time and there two more smaller issues on the crankcase that would just add to the cost of repair.

I must admit, I'm feeling a bit guilty and foolish for not noticing signs sooner that the bushings were going bad back when I first realized it.

I've always liked having a good spare case to go with my spare crankshaft,etc. A spare engine handy.


Looks like Stu can help me out again on nice parts like he has done before. I'm lucky that he had the case leftover after selling a bunch of parts at a lot price.

I got the spare case that's in there now years ago. I'll check the condition of those bushings/cases when I get around to installing the top end (spare cylinders bored and honed via Bill Bune with Wiseco piston kits)I still have boxed up. Damn.....I've really been a procrastinator about getting that done.....way overdue. Rolling Eyes
